Ok I've decided on getting a custom exhuast for my 2001 Cavalier 2.4L. I've decided on 2.5 in piping made in t304 stainless steel.... Now I have a couple questions...
A) Leave the Cat Converter on or get a straight down pipe... My county does not have any E-checks( as neither does much of Ohio) so the emissions part is not a prob. My question is if I get a straight pipe in combination with the Borla XR-1 Sportsman Race Muffler that I ordered, will the noise be unbearable? (AKA the cops will pull me over every chance?) Or would it be wiser to either leave my cat on, or at least buy a high flow cat in combination with the Borla muffler.
B) The muffler I ordered comes in two sizes 12" and 16" for the body size. The JEGS rep I talked to suggested the 16" for my set up if I was going straight pipe as it is a little quieter. Will that really affect the sound that much?
I am pretty much set on the muffler of choice and piping sizes, just I'm not sure about the cat converter or straight pipe part.
Any feedback or experience in this area would be awesome. Thanks guys

Actually I talked to the guy that is bending the piping for my exhaust and he agreed that 2.5 is too large also. He also recommended keeping the Cat convert too as it would become way too loud for driving.....
Now I know that the 2.4L's Cat Conv has a 2 in opening...what size would you recommend? 2 1/4 in? 2 in? I know most premade exhaust run 2 1/4 piping but would that be too big still? I want the most for my perfomance...but not at the sacrifice of sounding like a F'n civic weed whacker.
I believe that the muffler I am looking at is a straight muffler by the description that JEG's gave me,( not a glass pack). Here is the site for the two I am looking at : Borla x-r1 racing @

Now this kinda pissed me off

as the guy that I went to just suggested slapping a muffler on my stock exhaust piping, but to me that just says that I want sound only for my car....which is not the case... I appreciate any feed back. Oh, and when you said you have experience, am I safe to assume that you have a borla system on your car too man?

I was going to go with 2.5 inch piping with the IPerformance header. According to their dyno tests 2.5 inch piping is going to have a bigger power gain than 2.25 inch piping. Someone please correct me if I am wrong and this company is basically lying.

A) I would just get a high flow cat taht is the same size as the exhaust piping that you are using. Having a high flow cat that is the same size as your exhaust really doesn't hurt your performance.(correct me if I am wrong)
B)The longer the muffler the more quieter the sound will be.
Are you planning on boosting the car anytime soon? If you are go with 2.5" exhaust,but if you are not going to boost the car then you should go with 2.25".That is the general rule for four cylinders. If you can't get mandrel bent then get compression bent.

Depending on the motor. For our cars, running naturally aspirated, 2 1/4" would give you the optimal performance unless you do some good motor work. I have 2 1/2" piping and N/A right now but that's because I'm waiting for boost and preparing for it.
If you ask someone like the people on JBO, you would get better info about what our cars run better with.
What happends is people have a general aspect of what we should run and have false ideas like bigger piping, the better. Example: I know someone who has a 1.6 Litre SOHC motor who put a 2 1/2" piping on his car. He's wonder why his car is losing to other people who have SOHC motors...his piping is way too big. Him putting a 2 1/2" piping on his motor is almost like us Jbodies putting a 3" piping on our motors N/A.

actually that link shows a 2.25" system vs. a 2.5" system on a 2.4L cavalier and the 2.5" system shows more of a gain in power and torque throughout the power band. its not a lot, but if you're trying to get the most out of an exhaust system, every little bit helps. a friend of mine had a 2.5" exhaust on his 2.4 and loved it. i was also going to go with 2.5" myself, until i decided to go turbo instead...and also to go with 3" exhaust.
